I am a very experienced seamstress but I've never worked on Sunbrella or other outdoor furniture fabric. I have alot of perfectly good cushions which simply need new covers. Any recommendations of best fabric and where to purchase and do I need to know anything special about this kind of sewing? I'm guessing poly thread and zippers?

All the big stores; Jo-Ann's, Michaels have canvas in wide widths now for outdoor use-fade resistant, washable, etc. They even have fabric for seat cushions that's stain resistant and water-proof, mildew-resistant. Poly/nylon would be my way to go. But I think I would use velcro or buttons, rather than zippers. And the designs/patterns have become more varied and colorful.
But not knowing where you live, it's the end of summer and if you're up-north,selection may be limited. If so, check on-line - although expensive by yard.

eBay always has Sunbrella at a good price......use a heavy duty needle and you should be fine. I've had outdoor cushions made from Sunbrella that lasted for years and other throw-pillow fabric that was made from no-name brand poly/nylon that faded like crazy. Red and black fade quicker than other colors. I can recommend Sunbrella - not sure about the others.

One thing that will really help your Sunbrella or other outdoor fabric last longer is to wash it a couple times per season - we even wash our Sunbrella umbrella covers every year - it renews the color too. Dirt and grime will degrade any fabric over time.
